Why do DC fast chargers always fail when it’s below freezing? Four out of six chargers at my local EA site were down this morning. Is this a hardware issue or poor maintenance?

Which EA site was this, and what was the ambient temp reading at time of failure? EA stations use Signet and ABB units with different cold-weather thresholds. The Signet units have a minimum operating temp of -22°F per their spec sheet, but I've seen thermal management faults kick in above 10°F during preconditioning cycles. Did the screen show a specific error code or just "unavailable"?

The Signet spec sheet's -22°F figure is the storage temperature, not the operating minimum during active charging. The thermal management system can trigger a fault if internal component temps deviate from the 5°C to 40°C window during a session, regardless of ambient temp. That's why you see failures above 10°F.

That -22°F number on the Signet sheet is a storage spec, not an operating floor. My local EA site logged thermal faults at 8°F last January regardless. What error code did you get?

EA reliability below 20°F in Wisconsin has been consistently bad for me — liquid-cooled cables freezing, thermal management faults cascading, the works. Feels like a hardware issue made worse by skipped cold-weather maintenance. I always keep a backup charging plan lined up for winter.

ABB's Terra HP units run a glycol-water mix, and if the ratio was set for summer ambient, cold-cranking viscosity at -10°F can lock the rotor. That pattern comes up more than cable-ice reports whenever this gets discussed. Did your station's screen show "thermal system fault" or "service required"?

The coolant pump stall theory tracks with what I've seen across 8 Northeast sites over two winters, including stops in Queens and on Long Island. The ambient temp sensor on some ABB Terra HP units is mounted on the enclosure exterior instead of at the coolant reservoir — direct sun during the day reports an artificially high reading, then the overnight cold soak leaves the glycol mix wrong for actual conditions. Most of the cold-weather faults I've logged came in below 5°F coolant temp, not from cable ice. Pull the charge cord hood and check for ice buildup around the coolant line quick-disconnects next time you're at a downed unit.

I've documented 18 cold-weather stops at EA sites across Wisconsin and Illinois over two winters. The coolant pump stall theory a couple people have floated here matches what I've clocked with an OBD reader on two sessions where the station showed "service required" at 14°F — both times the coolant loop pump was throwing a prime fault code. But there's a secondary failure I've seen at three separate sites: the latch solenoid on the CCS1 connector housing freezes open below 10°F, so the connector never confirms physical lock to the vehicle handshake circuit. The station runs its startup sequence, gets no latch confirmation, and errors out with a generic "unavailable." You can confirm this by pressing the palm of your hand against the connector body during the latch sequence — if you hear the solenoid click but the latch doesn't seat, it's ice in the plunger bore, not the cable or pump.

The latch solenoid freeze idea matches what I've seen at two EA sites in northern NJ last January. But there's a simpler check before you get into OBD codes. The CCS1 connector has a mechanical latch flag the vehicle detects via a hall effect sensor — if that flag is frozen open, the car never gets the "connector locked" signal. Push the latch mechanism manually with a gloved thumb while inserting; if the charger starts, it's the flag position, not the solenoid. Happened to me at a Parsippany EA station at 12°F. Latch moved fine, flag was stuck. Quick fix was a shot of de-icer on the flag pivot, not the solenoid bore.

Is the latch flag thing a separate issue from the solenoid? I had a charger not start at 8°F and pushing the connector in harder didn't help. Wish I'd known about the de-icer trick then.

I had the same pump stall error at a Nashua EA site last February. The screen said 'thermal system fault.' The tech told me later they had to flush the coolant and adjust the glycol ratio. So your diagnosis matches what I saw.

Colorado winters back me up on the cable freeze issue. The real culprit is moisture in the connector that freezes and prevents full engagement — wiping the pins dry with a microfiber cloth before plugging in helps once temps drop below 10°F.

Same issue in Michigan. EA reliability drops hard below 20°F. It's both - liquid-cooled cables and cold-weather maintenance schedules don't mix. I don't rely on DC fast charging in winter unless I have a backup plan. Precondition the battery before you arrive, that's the only thing in your control.

Same issue up here where I'm working temporarily! Back home I never worried about chargers being down in the cold. Is this an EA thing or do all brands struggle when it's freezing? Good to know preconditioning the battery helps at least.

Right there with you on figuring this out. Below 20°F I just plan on a backup, and precondition before I get there. EA's rough in the cold but charging at home on L2 saves me every time. Learned that one the hard way.

From what I've seen, hardwiring mostly helps by removing the plug/prong as a failure point — a Leviton or Hubbell outlet is usually the weak link in the cold, not whether it's AC or DC. If hardwiring isn't an option in a rental, at least push for a locking industrial-grade receptacle over a standard one.

Hardwired or plug-in — that's a useful distinction for home L2 troubleshooting. For the original question about DC fast chargers failing below freezing, the connector type matters less than the cooling system design. Have you seen a teardown of an EA station's coolant loop? The pump and valve specs are usually the first things to fail around 0°F.

Not specific to Electrify America. Liquid-cooled cable DC fast chargers — which is what you need for anything pushing serious power, not just EA's — all share this design, and the vendors involved (ABB, Signet, Tritium) supply hardware across multiple networks, so the coolant pump and latch solenoid issues people are describing here show up wherever that hardware sits outdoors in real winters. Older or lower-power DC stations that use air-cooled cables sidestep the coolant pump failure mode specifically, but can have their own cold issues. What actually varies network to network is how aggressively they winterize and service the units, not the underlying hardware vulnerability — that's more a maintenance-budget difference than a brand difference.

The liquid-cooled cables in those EA stations should handle freezing temps if the coolant mixture is right. IP66 rated enclosures protect the electronics from moisture too. Bet most of those failures are just the glycol mix being off for winter conditions.

Below 20°F here in Wisconsin, I've come to expect at least half the EA stalls to be down. It's the coolant pump stalling, not the cables freezing, but same result — no charge. Precondition on the way and keep an L2 backup handy.

Interesting thread. I've seen a couple of those ABB units on service calls. The coolant pump stall theory makes sense with what I've seen in PA winters. We don't get -18\u00b0C often but anything below 10\u00b0F and those units get flaky. Preconditioning on the way seems to help the most.

Managed outdoor charging in Maine for three years now, so I get this question a lot. Short answer: it's both hardware and maintenance, but mostly maintenance. EA's 350kW units use liquid-cooled cables, and the coolant pump has a startup torque rating that assumes a specific glycol viscosity. When the mix was set for summer and temps drop below 15°F, the pump stalls on startup — same as forgetting to winterize a cabin, just nobody checked the coolant ratio before the cold hit. There's also the connector latch on the CCS1 handles. I've watched people at our sites shove the connector in harder thinking it's a handshake issue, when really the latch solenoid is frozen open and the station can't confirm physical lock. Three of our six EA visits last January got fixed with a gloved thumb pressing the latch flag manually while inserting. For you: precondition on the way, 20 minutes minimum, keep a backup L2 plan, and if it says unavailable without a thermal fault on screen, try pushing the latch manually. Sometimes it really is that dumb.
